take the cap off when it is cool and crank it up...

take the cap off when it is cool and crank it up and see if it blows water out of the coolant tank sometime between it being cold and getting up to operating temp. if it is an air bubble it will pour...

how many pounds of boost are putting through it? im still thinking it is the head gasket since you stated that it initially started doing it at full boost.
